Why Petrochemical Surface Preparation Is Critical
A failed coating in a refinery or chemical plant does more than look bad: corrosion under insulation, tank bottom leakage and pipeline wall loss can lead to shutdowns, safety incidents and expensive repairs. Coating adhesion depends on three preparation factors: cleanliness grade, surface profile and freedom from soluble salts. Most petrochemical specifications follow ISO 8501-1 for visual cleanliness, ISO 8503 for profile measurement and ISO 8502 for salt contamination testing, often combined with SSPC surface preparation standards for projects specified in US practice.

Choosing Steel Shot and Grit for the Work
- Open-air blasting of tanks and structures: a blend of steel grit G25-G40 with steel shot S230-S330 at HRC 40-50 gives fast scale removal and a stable 50-100μm profile for high-build systems;
- Internal surfaces and linings: harder, sharper grit G16-G25 cuts mill scale and old coatings to near-white Sa3; ensure the abrasive itself is clean and dry, because contaminated grit re-deposits salts onto the surface;
- Thin-wall vessels and pipes: reduce grit size (G40-G50) and blasting pressure to avoid wall thinning and distortion, especially on vessels already close to minimum wall thickness;
- Stainless internals: use stainless steel shot only — carbon steel grit embeds iron particles that later rust and can contaminate process streams.
Salt Contamination: The Hidden Failure Cause
Petrochemical surfaces often carry chlorides and sulfates from sea air, process leaks or spent cleaning chemicals. Even a perfect Sa2.5 surface can fail if soluble salts remain: they draw moisture through the coating and cause osmotic blistering. Practical control measures include:
- Test conductivity on representative areas before coating (ISO 8502-6 / -9 methods); many owners specify limits below 20-50 mg/m² of sodium chloride equivalent for immersion and lining service;
- Wash with fresh water or use wet abrasive blasting where salt readings are high, then re-test;
- Keep compressed air dry and oil-free, and protect freshly blasted surfaces from rain and condensation before priming — flash rusting within hours is common in coastal refineries.
Discipline That Pays Off at Turnaround
Maintenance windows are short and expensive. A few habits keep blasting productive:
- Maintain the abrasive mix: replenish regularly, tune the separator, and screen out oversize and fine particles so the mix cuts consistently;
- Track consumption per square meter to catch rising costs early;
- Verify cleanliness, profile and salt levels before every primer application — not just on the first panel;
- Coordinate blasting and coating so blasted surfaces are primed the same shift, within the specification's flash-rust allowance.
Proper abrasive selection and process discipline are the lowest-cost insurance for petrochemical coating systems — fewer holidays, fewer reworks and longer intervals between maintenance shutdowns.
